The down-proof inner shell is sewn from tightly woven fabric. A key step is creating chambers (baffles) to prevent down from shifting. The superior Baffle Box method uses 3D fabric walls to maximize loft and warmth. The simpler Sewn-Through technique stitches layers together, creating cold spots at the seams. This process defines the product's structure and performance.

Computer-controlled machines ensure perfect down distribution. Each chamber's fill weight is precisely calculated. Down is then pneumatically injected into every individual compartment. This guarantees uniform loft, consistent warmth, and prevents empty spots or clumps across the entire product, whether it's a large duvet or a smaller pillow.

After filling, the entry point must be securely closed. This is done with meticulous stitching using fine needles and high-quality, durable thread. The primary goal is creating a complete down-proof seal to prevent any leakage throughout the product's lifespan. For duvets, this core may then be inserted into a final outer cover.

The final stage prepares products for sale. Each item is visually inspected for defects like stains or loose threads. It is then mechanically fluffed to restore fullness after compression. Most are vacuum-packed into small bundles for efficient shipping. Finally, labeling and boxing occur before dispatch.
